Challenge

DSM supports the production of multiple industrial IoT and telematics devices for a long-term customer operating in a highly reliability-driven environment. As product volumes, revisions, and customer requirements evolved, maintaining consistent quality performance across multiple product families became increasingly important.

As the customer’s product portfolio and production volumes expanded, maintaining consistent product quality and responding quickly to quality concerns became increasingly critical. To support this growth, DSM focused on maintaining robust process controls and traceability, conducting thorough root cause investigations, implementing effective corrective actions, and continuously improving manufacturing processes to strengthen quality performance and prevent future issues.

To support these requirements, DSM closely monitored key quality performance indicators, including Customer Return Ratio (CRR), RMA turnaround time, audit performance, and corrective action effectiveness. Through a combination of rigorous quality systems, root cause analysis, and continuous improvement initiatives, DSM worked to ensure consistent product quality while supporting the customer’s operational and business objectives.

Quality Performance Results

Customer Return Ratio

Customer Return Ratio (CRR) is a key indicator of manufacturing quality and product reliability. DSM maintained an average CRR of just 0.05%, outperforming the company’s target of 0.10%.

Quality performance included:

  • 2025 CRR: 0.02%
  • 2026 Q1 CRR: 0.09%
  • Average CRR: 0.05%

These results reflect the effectiveness of DSM’s quality controls, inspection systems, and manufacturing processes.

Rapid Response to Customer Returns

When quality issues are identified, speed of response is critical. DSM maintained an average RMA turnaround time of 11 days, exceeding its target of 15 days.

This enables faster investigation, root cause determination, corrective action implementation, and communication with customers, helping minimize operational impact while maintaining transparency throughout the process.

Root Cause Analysis and Corrective Actions

Firmware Revision Control Improvement

During production, a firmware revision discrepancy was identified and contained through DSM’s quality management process. A structured investigation identified an opportunity to strengthen revision verification procedures between manufacturing partners.

DSM worked collaboratively with the supplier to strengthen firmware verification procedures and establish additional confirmation requirements before order placement.

The result was a more robust programming verification process and improved revision control management.

Label Verification Process Enhancement

A product identification discrepancy was identified during verification activities. Root cause analysis led to additional controls, operator training, and process enhancements to further strengthen traceability and labeling accuracy.

Corrective actions included:

  • Additional operator training
  • Reinforcement of one-piece-flow methodology
  • Review of serial number validation controls
  • Evaluation of system-level validation between manufacturing and customer databases

Together, these improvements strengthened process integrity, enhanced traceability, and reduced manufacturing risk, supporting consistent quality performance and reliable product delivery across the customer’s product portfolio.
